Have you check your vacuum? Boosters need a minimum of 8 mm of mercury but ideally run at 15mm. If you have low vac could be that when 'cold' you aren't getting any assistance and when 'warm' you are.

getting the aluminium is no problem, but as I said in my post, I used my mate's lathe to make my spacer. I would have to ask him if it's Ok if I used it again.

I didn't buy new foam Phil. My trimmer filled to holes in my existing foam pads (driver's side outer bolsters mostly) and then scived the shape to match. Great job. Can't tell on the finished product.

The bleeder valve should have a hole through the middle. Maybe it's blocked by swarf? Or it's defective and doesn't have a hole in it at all. Did the same happen on the other caliper?
